How to cut plywood straight with a circular saw

Short version: a hand-held circular saw won’t track a straight line on its own, because nothing stops the base plate from wandering as you push it forward. Clamp a straightedge for the saw to run against, or use a dedicated track saw that rides its own rail, and the line takes care of itself. The rest of this guide covers setting up that guide accurately, picking a blade that won’t chew up the face veneer, and stopping tear-out along the cut.

Why freehand cuts wander

A circular saw’s base plate is a flat rectangle with the blade poking through a slot near one edge. Nothing about that plate references anything except your eye and a pencil line. Push the saw forward and any small side pressure, a knot in the material, a grip that isn’t quite square to the line, or simple fatigue over a long cut, nudges the blade off course. On a short cut in solid timber that might not matter much. On a 2440 mm (8 ft) rip down a full sheet of plywood, a small drift near the start can grow to several millimetres by the far end, and a part that’s meant to butt square against another one won’t.

The fix isn’t a steadier hand. It’s giving the saw something physical to run against, so the cut is limited by a straight reference edge rather than by how well you can follow a line by eye.

The straightedge method

Clamp a straight batten (a length of timber with one true, machine-planed edge, or a dedicated straightedge guide) to the sheet, offset from your cut line, and run the saw’s base plate along it as a fence. The batten does the steering; you supply the forward push. This works with any circular saw you already own, no extra rail needed.

The offset is the part people get wrong, so work it out before you clamp anything:

  1. Find the true distance from the edge of the saw’s base plate to the blade. Do this for real, on a piece of scrap: clamp a batten, run the saw along it, and measure how far the actual cut lands from the batten’s edge. Trust that measurement over any figure printed on the saw.
  2. Mark your finished cut line on the sheet.
  3. Position the batten parallel to that line, moved back from it by exactly the offset, on the waste side of the cut.
  4. Clamp both ends, then check the offset again at each end before you cut. A batten thrown out of parallel by even a couple of millimetres over its length reproduces that error in the cut.

Worked example: say your saw’s measured offset is 70 mm (2¾ in), and you need a panel with a finished edge at exactly 600 mm (23⅝ in) from the sheet’s factory edge. The batten goes at 600 + 70 = 670 mm (26⅜ in) from that factory edge, on the waste side, checked at both ends. Run the saw along it and the blade lands at 670 − 70 = 600 mm, exactly on the marked line. If you’re also keeping the offcut strip, allow for the kerf too: a circular saw removes roughly 3 mm (about ⅛ in) of material with every pass, so from a 1220 mm (4 ft) wide sheet, the remaining strip is 1220 − 600 − 3 = 617 mm (about 24¼ in), not an even 620 mm.

Track saws

A track saw (also called a plunge saw or guide-rail saw) is a circular saw built to run on its own dedicated rail rather than a clamped batten. The rail sits directly on the cut line, and most rails carry a replaceable rubber or plastic strip that the blade cuts into on first use, so the blade emerges with continuous support right up to the line on both sides of the cut. That reduces tear-out compared with a standard saw and a separate batten, and it’s faster to set up once you own the rail, since there’s no offset to measure or re-check. It’s a genuine category of tool with a real cost premium over a saw and a shop-made straightedge, not just a name for a circular saw with an accessory. Whichever route you take, the accuracy comes from the rail or batten, not from the saw driving it.

Blade choice

Tooth count and grind matter as much as the guide you cut against. A blade with fewer, larger teeth clears waste fast but leaves a rougher edge; a blade with more, smaller teeth cuts slower but leaves a cleaner one, because each tooth removes a thinner slice and the tighter tooth pitch supports the veneer better as it’s cut.

For plywood, reach for the fine-tooth end of that range with an alternate top bevel (ATB) grind, and make sure it’s sharp. A dull blade tears fibres instead of slicing them, whatever the tooth count, and it’s the single easiest cause of bad cuts to overlook because the saw still runs and still cuts, just badly.

Stopping tear-out

Tear-out is fibres ripping loose rather than being sliced cleanly, usually where they aren’t supported as the blade passes through. A circular saw’s teeth enter the underside of the material and exit through the top face, so the top face is the one most at risk. A few habits deal with most of it:

  • Good face down. Since the blade exits through the top, orient the show face down when you can, so any tear-out lands on the hidden face.
  • Score the line first. Run a sharp knife along a straightedge, deep enough to sever the top veneer fibres, before the saw ever touches the sheet. The saw then just clears material inside a line that’s already been cut cleanly.
  • Tape the line. A strip of masking tape over the cut line holds the surface fibres together as the blade passes, and you cut through the tape rather than bare veneer.
  • Back it up. A sacrificial board or a second waste sheet underneath gives the exit-side fibres something to break into instead of tearing loose into thin air.
  • Set the blade depth close to the material. A blade extended just beyond the sheet’s thickness keeps more of the tooth arc engaged in the cut and reduces the violence of the exit stroke, compared with running it at full depth.
  • Feed at a steady pace. Forcing the saw or letting it bog down and stall both cause more chipping than a confident, even pass.

Before you commit to the cut

Do a dry run with the saw unplugged or the battery out: slide the base plate along the full length of the batten or rail and check nothing catches, no clamp is in the blade’s path, and the saw’s cord or hose (if it has one) won’t snag halfway through. Recheck the offset at both ends of the batten, not just one, since a straightedge clamped square at the near end and out by a few millimetres at the far end will still cut a line that curves, not a straight one.
