Your first sheet goods project: from idea to cut parts
Sheet goods, plywood, MDF, melamine board, are the material most beginners build their first real thing from. They're flat, predictable, and available in every DIY shed. The project planning process has three steps: work out what you need, work out how much material to buy, then get the parts cut. Each step is simpler than it looks.
This guide walks through all three using a bookcase as the example. The same process applies to any box-shaped project: a storage unit, a TV stand, a workshop cabinet, a bed frame with drawers.
Step 1: Plan it
Start with a piece of paper and a rough sketch. It doesn't have to be to scale. You're after one thing: a complete list of every part, with its dimensions.
For a simple three-shelf bookcase you'd end up with something like this:
- 2 × side panel, 800 × 300 mm
- 1 × top, 564 × 300 mm
- 1 × bottom, 564 × 300 mm
- 3 × shelf, 564 × 282 mm
- 1 × back panel, 800 × 600 mm (thinner material)
Those numbers come from deciding the overall size first: how tall, how wide, how deep. The individual part sizes follow from that, accounting for the thickness of the sheet material. If your sides are 18 mm thick and your shelves sit between them, the shelves are 36 mm shorter than the overall width.
Write every part down. If it's missing from the list, it won't be on the sheet when you cut. The list is the whole project on paper, and getting it complete at this stage is worth taking the time over.
Working out how much to buy
Once you have a parts list, the next question is how many sheets you need. This is where people either guess (and buy too much or too little) or they work out a cutting layout: how all the parts fit onto the standard sheet size, without overlap, with the saw cuts accounted for.
The reason the saw cuts matter: every cut removes a few millimetres of material. That's the kerf. If you ignore it and pack parts tight on paper, some of them won't come out at the size you need. On a bookcase it might not be critical. On fitted furniture where parts have to meet a wall, it is.
Working a layout out by hand on graph paper works, but it's slow and it's easy to make a mistake. The practical alternative is to use a cut list tool to do it for you.
Step 2: Buy it
Once you know how many sheets you need and how the parts are arranged on them, you can go and buy material. That's the shopping step, and having done the planning properly makes it short.
You know exactly what to buy: the material type, the thickness, and the number of sheets. You're not guessing, not buying a spare just in case, not realising you need another half sheet after getting home.
You don't have to own a saw
Here's the thing most beginners don't know: you can hand your cutting layout to the yard and they'll cut it for you. You buy the sheet, you show them the list of parts, they run it through the panel saw. You leave with a stack of pieces ready to assemble. No saw, no workshop, no skill with a circular saw needed.
This is how a lot of first projects actually get built. The woodworking is in the design, the joinery and the finishing, not in breaking down a full sheet. Yards can handle that part, and most of them will, for material you've bought from them.
What you bring them is the key thing. A list of part names and vague sizes makes for a long conversation at the counter. A layout that shows exactly what comes from which sheet, with every dimension in millimetres, takes thirty seconds to hand over and leaves no room for misunderstanding.
Step 3: Cut it
If you're doing the cutting yourself, the planning pays off here. You're not making decisions at the saw, you're just following a sequence. Work through one sheet at a time, making the cuts in the order the layout shows, ticking each one off as you go.
The most common mistake is losing your place, particularly on a project with several similar-looking parts. A rip cut that should be 300 mm getting set up as 282 mm because you're on the wrong line of the list. Mark each part as you cut it and keep the list in front of you.
Choosing your first project
The bookcase example above is a good starting point because it's forgiving. All the parts are rectangles. The structure is a box with shelves. Tolerances can absorb a millimetre or two without the project failing. If you want the back panel to be tight, cut it last, measure the actual opening rather than the planned one, and trim to fit.
Other good first projects from sheet material: a simple storage box with a lid, a bedside cabinet, a low bench with storage underneath, a shelving unit with a closed back. What they have in common is that they're mostly rectangles, they're self-contained, and the tolerances are generous.
Projects to save for later: anything with angled cuts, any fitted furniture that has to match a specific wall, anything where a gap of 2 mm would be visible and bad. Not because they're hard, but because the planning and the cutting are less forgiving, and it's worth getting the process right on something relaxed first.
UK sheet sizes and where to buy
Standard sheet material in the UK is 2440 × 1220 mm. That's the metric equivalent of the 8 × 4 sheet, and it's what you'll actually be handed. Half sheets at 1220 × 610 mm are widely stocked and much easier to get in a car.
Common thicknesses for carcass work are 15 mm and 18 mm. Thicker material is heavier and stiffer; 18 mm is the standard for shelving and cabinet sides. Backs are often cut from 6 mm or 9 mm to save weight and cost.
For a first project, the easiest places to buy are B&Q, Wickes, and Travis Perkins. All three stock a range of plywood, MDF and melamine-faced board, and all three offer a cutting service in most branches. Travis Perkins is a trade counter rather than a retail shed, which can feel less welcoming if you're new, but the staff are used to customers with a list and a project. B&Q and Wickes have self-serve shelves if you'd rather browse.
Ring ahead before a long trip with a big cutting list. Policies vary by branch and sometimes by how busy the saw team is. Better to know before you go.
